for my type its INTERNALLENGTH is VARIABLE .ERROR: value too long for type character(1)

I don't know where is a problem, but I can put a two advices[pavel@localhost ~]$ psql postgres

It sounds like you made a length coercion cast function, but didn't actually declare a cast based on it. See CREATE CAST. regards, tom lane
